It governs the mechanical stability and the vibration resistance of the entire energy storage unit.
The bonding action stops being effective if the adhesive is exposed to temperatures beyond its rated limit or if the surfaces are contaminated during application. This material is preferred for its ability to bridge large gaps and absorb the stresses of thermal expansion.
Chemical Reaction
The bonding process begins with a reaction between an isocyanate and a polyol that forms a strong cross linked network. When using polyurethane structural adhesive, the two components must be mixed in a precise ratio to ensure the resulting bond reaches its full strength. This reaction can be accelerated by heat or moisture depending on the specific formulation.
As the adhesive cures, it forms a tough solid that adheres strongly to metals and plastics. This material stays flexible enough to handle the expansion of battery cells during charging without cracking. The high molecular weight of the cured polymer makes it resistant to chemicals and automotive fluids.

Application Method
Delivering the correct amount of material to the bonding surface requires a controlled dispensing system with high precision nozzles. Applying polyurethane structural adhesive involves a sequence of surface cleaning, priming and bead deposition to ensure maximum adhesion. The thickness of the adhesive layer must be consistent to provide uniform heat transfer and mechanical support across the pack.
If the bead is too thin, it may not compensate for the tolerances of the battery components. Automated robotic arms are typically used in gigafactories to achieve the speed and accuracy required for mass production. This automated process reduces the risk of human error and ensures that every battery meets the same quality standard.

Mechanical Performance
The strength of the joint is tested through shear and peel experiments to verify that the adhesive can withstand the forces of a vehicle crash. Polyurethane structural adhesive is designed to distribute the load across the entire bonded area rather than concentrating it at a single point like a bolt or a rivet. This distribution reduces the stress on individual battery cells and prevents them from coming loose during operation.
The adhesive also acts as a vibration damper, protecting the delicate internal connections from the constant shaking of the road. If the bond fails, the thermal management of the pack could be compromised, leading to overheating. Regular quality checks during production ensure that the adhesive has cured correctly.
