Engineers measure terminal heat dissipation through calorimetric testing to determine the maximum continuous current a cylindrical or prismatic format can sustain without exceeding safe internal temperatures.
Joule Resistance
Ohmic polarization inside current collectors drives the production of waste heat that must traverse tab welds and external busbars before reaching the cooling plate. Resistance values fluctuate with state of charge and internal temperature gradients, which alters the voltage drop across the positive and negative poles during high power pulses. Current constriction at the internal jelly roll interface concentrates thermal flux density near the metallic foils, creating localized hot spots that demand aggressive cooling paths.
Thermal Resistance
Conduction efficiency relies on the interfacial pressure between cell cans and cold plate surfaces, where microscopic air gaps impede heat transfer unless filled with thermally conductive gap pads or liquid interface materials. Packaging designers calculate the thermal resistance pathway from the internal winding core through the aluminium casing to verify that the temperature delta between the cell center and the coolant remains within specified limits. High packaging density inside a battery module compresses adjacent cells together, restricting lateral heat rejection routes and forcing most energy to exit through the designated pole terminals.
Cooling Capacity
Coolant flow rates and fluid inlet temperatures dictate the overall heat rejection ceiling for a battery pack deployed in heavy duty commercial electric vehicles. Liquid cooling plates placed against the base of the cells absorb the rejected thermal load and carry the energy away to a remote chiller loop. Insufficient fluid circulation causes rapid temperature escalation inside the module during fast charging sessions, triggering thermal runaway mitigation protocols programmed into the battery management system.
