Designers select 7075-t6 aluminum when the protective shell of a lithium-ion battery requires maximum resistance to mechanical impacts and structural bending. This alloy utilizes zinc as the primary alloying element to achieve a tensile strength that rivals many structural steels while maintaining a low density.
The boundary of its utility is defined by its susceptibility to stress corrosion cracking and its poor weldability.
Alloy Chemistry
Zinc combines with magnesium to form the strengthening precipitates that develop during the multi-stage thermal treating process. These precipitates restrict dislocation motion through the grain structure and elevate the load-bearing capacity of the final extruded component. Sourcing engineers must verify the temper condition since any deviation from the t6 aging cycle drastically reduces the resistance of the metal to fatigue.
Trace amounts of copper are added to the mixture to enhance the alloy strength, although this addition increases the vulnerability of the material to localized galvanic corrosion. Suppliers must apply protective coatings or anodized layers to prevent surface degradation when these plates are exposed to moisture or electrolyte leaks.
Tensile Behavior
Tensile strength for this grade approaches five hundred megapascals, making it one of the strongest available commercial aluminum products on the market. This strength level permits a major reduction in wall thickness, which directly lowers the total weight of the battery enclosure and improves vehicle efficiency. Structural components fabricated from this alloy resist permanent deformation during crash tests and protect the sensitive cells from intrusion.
However, the elongation at break is lower than that of softer alloys, typically measuring under ten percent under standard testing protocols. This lower ductility means the material will crack rather than bend if the stress limits are exceeded during a catastrophic vehicle collision. Microscopic analysis shows that fractures propagate along the grain boundaries when the alloy is subjected to extreme impact forces.
Commercial Availability
Procurement of this high-performance material involves a significant price premium compared to standard structural grades due to the complex processing required. Sourcing teams must secure agreements with specialized distributors because the sheets and extrusions are not as widely stocked as general-purpose metals. High cost is balanced by the performance gains achieved through weight reduction and improved crash protection for high-voltage battery systems.
