Non-destructive evaluation represents the highly sensitive inspection method used to detect microscopic surface-breaking defects in critical battery components. Quality engineers use fluorescent dye penetrant testing to identify microcracks and porosity in welded metal frames or cast aluminum battery enclosures. This inspection method utilizes a low-viscosity liquid containing fluorescent dyes that enters open defects through capillary action.
The boundary of this technique is limited to defects that are open to the surface.
Process Steps
Technicians first clean the surface of the component to remove any oils, dirt, or oxide layers that could block the penetrant from entering the cracks. The fluorescent liquid is then applied to the surface and allowed to dwell for a specified period to ensure full penetration. After this dwell time, the excess penetrant is carefully washed off the surface while leaving the liquid trapped inside the defects.
A developer is then applied, which acts as a blotter to draw the trapped dye back to the surface. When viewed under ultraviolet light, the defects glow brightly, which allows the inspector to measure their size and location.
Quality Control
Automated camera systems are increasingly used to scan the developed parts and identify defects without human bias. This automation is critical in high-volume battery assembly lines where thousands of welds must be inspected every day. Any component that exhibits a crack longer than the allowed threshold is rejected to prevent field failures.
This test is especially useful for inspecting friction stir welds in liquid cooling plates where leak-tight integrity is mandatory. Preventing coolant leaks is vital to avoid electrical short circuits and catastrophic thermal runaway events. Inspectors must be certified to national standards to ensure the accuracy and consistency of the manual evaluations.
Sourcing Integration
Sourcing managers include this test method in the quality assurance section of supplier contracts for cast or welded metal components. This requirement ensures that the supplier is responsible for verifying the integrity of the parts before they are shipped to the assembly plant. By enforcing this standard, the purchasing organization avoids the cost of machining and assembling defective castings.
