Growth Accumulation
Chemical deposits from decomposing electrolyte create a steady increase in the volume of the stack internals. When irreversible thickness swell is measured, it typically reveals a linear or logarithmic growth curve depending on the drive cycle and temperature history. This expansion pushes against the endplates of the module and can potentially stretch the steel tension rods beyond their yield strength.
Graphite particles in the anode can also misalign over time, adding to the structural bulk. Engineers calculate a swell margin of up to ten percent over the lifecycle of a high capacity pouch cell.
System Consequences
If the design of the module does not include enough empty space or compliant padding, the internal pressure can crush the cell internals. High pressure within the stack can actually speed up the growth by damaging separators and creating fresh surfaces for reaction.

Measurement Logic
Labs monitor this change by using precision sensors on cells held inside rigid constraints for months at a time. When irreversible thickness swell is detected early in the testing phase, the manufacturer may adjust the additive package in the electrolyte to slow the rate down. Precise measurements quantify how much of the expansion is due to gas and how much is due to solid mass accumulation.
