Energy Transfer
Design of the sonotrode tip must match the resonant frequency of the transducer to ensure efficient energy delivery to the weld zone. Effective ultrasonic weld tooling features specific knurl patterns that grip the foil layers and prevent slippage during the vibration cycle. Wear on these patterns leads to inconsistent bond strength or physical tearing of the fragile copper and aluminum layers.
Material Selection
High-strength titanium or steel alloys provide the necessary fatigue resistance to survive millions of cycles of high-frequency stress. Regular cleaning of ultrasonic weld tooling removes build-up of metal particles that can cause arcing or contamination of the weld. Cryogenic treatments are sometimes applied to the tools to extend their service life in high-speed environments.
Performance Quality
Monitoring the power draw during each weld allows for the detection of degradation. If ultrasonic weld tooling is not aligned, the resulting joints show inconsistent mechanical strength.
