Meaning
Solid state joining methods use high frequency mechanical vibrations to bond metal parts together without reaching their melting points. Applying ultrasonic metal welding allows for the high speed assembly of battery tabs where thin foils must be fused to thick busbars. Friction between the surfaces breaks down oxide layers to create a clean metallurgical bond at the interface.
Force Application
Clamping pressure holds the stack in alignment while the sonotrode delivers horizontal oscillations. These vibrations create localized friction that softens the contact asperities without creating a liquid phase. Ultrasonic metal welding avoids the splattering and thermal damage associated with laser or arc methods.
Quality Control
Monitoring the energy used in each cycle provides an immediate indication of joint strength. Sudden changes in the power curve signal that the horn is worn or the material is contaminated. Consistency across thousands of welds is the primary driver for using this method in cell production lines.
Material Limit
Aluminum and copper respond well to this process due to their relative softness and conductivity. Thicker plates require more power and may eventually hit the mechanical limitations of the weld head. Correct tool geometry ensures the distribution of energy stays uniform across the joint area.
