A quality manufacturing metric measures the strength and continuity of the hermetic polymer seal that prevents moisture ingress and electrolyte escape from a soft-cased battery cell. This property, known as pouch cell seal integrity, is critical for ensuring the lifetime and safety of lithium-ion pouch cells. Quality engineers evaluate this seal using destructive peel tests and non-destructive vacuum decay methods.

Sealing Process
The boundary seal is formed by applying heat and pressure to the multi-layer polymer-aluminum laminate sheet that forms the cell pouch. This process melts the inner polyolefin layer, causing the two opposing sheets to fuse together into a single, continuous barrier. Precise control of the sealing temperature, pressure, and dwell time is necessary to ensure a complete weld without thinning the protective polymer layer.
If the temperature is too low, the polymer does not fully fuse, creating a weak joint that can fail under internal pressure.
Failure Mechanism
Inadequate sealing or contamination of the seal area by electrolyte droplets during the filling process can create microscopic pathways or weak spots. Over time, the aggressive solvents and salts within the electrolyte can degrade the polymer weld, leading to localized leaks. Additionally, the entry of atmospheric moisture reacts with the lithium salt to form corrosive hydrofluoric acid, which destroys the active cell materials.
This chemical degradation results in rapid swelling, capacity loss, and eventual cell failure.
Validation Protocol
Manufacturers use a combination of automated optical inspection and pressure testing to verify the quality of the seals on the production line. Peel testing of representative samples provides a quantitative measure of the bond strength, ensuring it exceeds the minimum specification. Sourcing specialists require these validation records from suppliers to guarantee that the cells can withstand the mechanical and chemical stresses encountered over their operational lifetime.
