Mechanical force settings define the amount of pull applied to the continuous rolls of copper or aluminum foil as they are fed through the electrode coating and drying machines. Maintaining consistent web handling tension is mandatory because any variation in pull can cause the delicate foils to wrinkle or tear during the mass production of electrode strips. This variable governs the alignment of the active materials on the substrate and ensures that the final product has a uniform thickness across its entire length.

Foil Deformation Logic
Physical properties of the current collector define the limit of force that can be safely applied without permanently stretching the metal. If web handling tension is set too low, the foil will sag and cause errors in the slurry application pattern, resulting in uneven energy density across the cell. If it is too high, the metal will exceed its yield point, leading to microscopic thinning and eventual breakage in the high speed processing equipment.

Uniformity and Coating Thickness
Speed changes in the production line must be carefully synced with the unwinding system to prevent sudden jerks or slack in the web. Precise web handling tension ensures that the wet slurry is laid down at a consistent depth, which is the most effective way to guarantee consistent capacity between individual batteries. Inconsistencies in the pull through the drying oven can lead to localized drying speeds that induce cracks in the active material layer.
Calibrating these forces for each type of foil and coating recipe is a requirement for running a high efficiency gigafactory.
Alignment and Tracking Control
Edge positions of the continuous roll are monitored by optical sensors to make sure the coating stays within the defined margins. When web handling tension remains within the optimal range, the web tracks straight through the long sequence of rollers without wandering side to side. Any deviation forces the system to either slow down or stop entirely to avoid producing thousands of meters of defective material.
