Meaning
Four-wire electrical measurement configurations eliminate lead resistance errors during high-precision impedance and voltage testing of low-resistance components. Kelvin connection circuits isolate high-current force leads from high-impedance sense leads right at the terminal interface of a battery cell or current collector. The measurement boundary applies to cell formation equipment, battery management system interfaces, and weld resistance verification fixtures, ending where test leads join external measurement instrumentation.
Resistance Elimination
Current flows exclusively through two force leads, while two dedicated sense leads connect to a high-input-impedance voltmeter. Test current induces a voltage drop across lead wires and contact points, but sense wires carry virtually zero current and measure only the potential drop across the test sample. Parasitic contact resistance no longer introduces measurement errors into micro-ohm resistance evaluations.
Test signal accuracy improves significantly when evaluating battery tabs, busbars, and internal cell impedances.
Contact Topology
Physical contact tip geometry determines the stability of force and sense contact points on target surfaces. Spring-loaded coaxial pins keep force and sense conductors isolated until they touch the metal contact pad. Contamination or oxidation on terminal surfaces changes local contact resistance, but four-point sensing isolates those contact fluctuations from the measured cell impedance.
Quality Verification
Manufacturing lines use four-point sensing during high-volume cell grading and weld quality inspection steps. Precise micro-ohm measurements detect poor ultrasonic tab welds and internal tab misalignment before cell packaging finishes. Reliable resistance measurement prevents defective low-resistance assemblies from passing into final battery pack integration.
